MERGING VERTICES

You're missing just one part, which I don't think I explained...

After each target is made, and -before- you blend them together, do this to each:

1. Select all of the overlapping vertices down the center of the model. By my count there are 142 verts.

2. Edit Polygons > Merge Vertices > Options
Give it a small number. I have a distance of .0025.
The result should be 71. That's half of your 142 verts.

After you've done this for each shape, then you can morph them. You can actually merge after you've made your blend shapes, but it adds to the history and slows down the file.

* Be careful and make sure the numbers stay the same for each model. You can't merge 142 for one file and 138 for another... that will cause issues when you blend them together. Also, be sure not to merge too many points together. For instance, in the mouth where the points are close, you don't want to merge 4 points down to 1. That would be a mistake. :)
